Droids rebuilt Darth Vader in an Imperial rehab center on Coruscant following a fierce lightsaber battle with Obi-Wan Kenobi on Mustafar. Obi-Wan’s lightsaber had seperated Vader from his lower legs and left arm. Mustafar’s heat and radiation had ravaged the rest of his body. The rebuilding of Darth Vader included synthetics and bionics which required special protection, plus the Dark Lord needed life-support with monitors. A special suit was designed in Sith traditional dark armoured style to provide necessary protection and the required life support, with sensors, regulators, and various enhancements. The Dark Lord was finally able to leave his hyperbaric chamber aboard the Executor, encased within his new Darth Vader costume.
Ralph McQuarrie sketched the original design for Darth Vader’s suit and mask. Ben Burtt placed a microphone into a scuba regulator and breathing through it made the indistinctable sound of a walking iron lung. ILM modelmaker, Don Bies, designed details inside the mask and Ivo Coveney created the first symmetrical Vader helmet for Star Wars III. The Droids, thanks to McQuarrie, Bies, Coveney, and Burtt’s designs, were successful in creating the super bionic villain’s suit, consisting of helmet, body armour, and boots, thus providing Lord Vader with a way to stand 7’ tall, get off his ship and back into the fight.
Special features built into the suit consisted of a girdle to protect both his natural and newer synthetic organs; durasteel plates to protect the shoulders, upper-body and shins; a belt and a chest worn control panel. The panel contained three sectors for pulmonary, respiratory and neurol system function- monitors. The belt had two small function boxes, one on the right for the temperature regulatory system and one on the left for a respiratory sensory matrix. The buckle contained an electromagnetic clasp with an audio enhancement unit built in it. Boots, which replaced lower legs, enabled him to stand 7’ tall and walk. Gloves topped off the suit. They protected his hands from all types of imaginable dangers - except lightsabers.
When McQuarrie, Bies, Coveney and Burtt strove to design and bring to life George Lucas’s creation – the dark menacing Lord Darth Vader, they inadvertantly designed a classic hit with children and adults alike for costume parties.
